I need to cut 200-300 pieces of 1/8"x1" aluminum bar stock. This will likely be right angle chop cuts but may end up being 45-degree miter cuts. There is also a possibility it may end up being 1"x1" 1/8" angle stock. What would be the best way to do this
For future readers, Aluminum ( and copper, tin etc) can be cut with common carbide-tipped blades without any issues, and its much easier than an abrasive blade. Clamp the metal, put a bit of wax on the blade, cut slowly.

Use a guide if you want a really straight cut. I like to clamp some flat bar to the plate so I can push the circular saw against the straight edge. A 24 or straight piece of wood can work too. It keeps the blade dead straight so that the cut comes out really clean. It also less likely that the blade will bind or buck.
To cut aluminum, you defini y want to use a carbide tipped blade. If you don, the aluminum will gum up, get jammed, and ruin your day. There are some non-carbide blades out there that say theye supposed to be for metal, but I just haven had that great of success with them.
2/11/2012.Band saws are now cutting 11-in.-diameter 6061 aluminum bar in 14 seconds. That is 94 sq. in. of material, which is equivalent to a removal rate of 400 sq. IPM. This means that band saws are now able to cut at 3,500 SFM, which compares favorably to previous generations of band saws that could cut only up to 500 SFM.
18/3/2006.03-18-2006, 05:42 PM. $150 kinda narrows the field down. In that range a good quality jig saw with orbital stroke would work. Use bi-metal blade for aluminum and WD-40 for lubricant. A saws-all would have more power and a little less control. If possible, maybe rent a plasma cutter. Comment.
18/4/2018.Here are a few tips for cutting metal with a recip saw: Set your saw to straight rather than oscillating if there a choice. Extend blade life by keeping the saw speed slow. Choose a blade with 20 to 24 TPI (teeth per inch) for thin metal, 10 to 18 TPI for medium-thickness metal, and about 8 TPI for thick metal.

Second Method: Power Shears. Power shears work like tin snips, but this tool uses a motor. This makes power shears a lot more powerful. To cut using this tool, place the stainless steel up against the power shear jaws and then squeeze the trigger. Work through the steel slowly until you have finished the cut.
